We get this question more than almost any other, usually from someone standing next to a trailer, a boat lift, or a piece of equipment where an aluminum part meets a steel one. The honest answer is the one nobody wants: you cannot fusion weld aluminum to steel with a normal MIG or stick setup and expect it to hold.
That does not mean the job is impossible. It means the joint has to be designed a different way. Here is what is actually happening, and what we do instead.
Why the two metals fight each other
Different melting points
Aluminum melts around 1,220°F. Steel needs roughly twice that. By the time you have brought steel to a molten puddle, the aluminum next to it has already turned to liquid and run out of the joint. There is no arc setting that fixes this — it is physics, not technique.
The brittle layer nobody sees
Even if you manage to get both metals molten at the same instant, iron and aluminum do not dissolve into each other the way two steels do. They form intermetallic compounds — hard, glassy, and brittle. A joint like that can look perfectly acceptable on the surface and crack from a single sharp impact or one season of vibration. This is the failure mode that catches people out, because the weld passes the eye test on day one.
The oxide skin on aluminum
Aluminum grows an oxide layer instantly when exposed to air, and that oxide melts far hotter than the aluminum underneath it. It has to be mechanically removed and kept out of the puddle even in a normal aluminum-to-aluminum weld. Add steel to the equation and you are managing two incompatible problems at once.
What actually works
Bolt it, and isolate it
For most repairs on trailers, racks, and brackets, a properly designed bolted connection is stronger and more serviceable than any attempt at a weld. The critical detail is isolation: put a nylon or composite washer, a dielectric bushing, or a barrier sealant between the aluminum and the steel fastener. Without it, the two metals form a galvanic cell and the aluminum corrodes away from the inside. On the Gulf Coast, where salt aerosol never really leaves the air, that happens fast.
Bimetallic transition inserts
These are strips manufactured by explosion welding or roll bonding, with an aluminum face on one side and steel on the other, permanently joined at the mill. You weld steel to the steel face and aluminum to the aluminum face, both as normal welds. Shipbuilders have used them for decades to join aluminum superstructures to steel hulls. They are a real product with a real cost, so they make sense on structures, not on a small bracket.
Redesign the joint
Often the best answer is to stop mixing metals. If a steel bracket keeps cracking off an aluminum frame, the fix is usually to fabricate the whole bracket in aluminum and weld it to like metal. That is a conversation about what the part actually has to do, which is why we would rather look at the piece than guess over the phone.
What we see fail in the field
The two most common ones: aluminum boat trailer parts that were "repaired" with a steel patch and cracked again within a season, and stainless hardware run straight through aluminum with no isolation, which turns the hole into a chalky crater. Both look fine at first. Both come back.

Common questions
- Can you weld aluminum to stainless steel?
- No. Stainless is still an iron-based alloy, so the same brittle intermetallic compounds form. In fact the aluminum–stainless pair has a wider galvanic difference than aluminum–carbon steel, so it also corrodes faster if the two are bolted together without isolation.
- Do those "weld anything" rods from TV work?
- They are low-melting-point brazing or soldering rods. They can join aluminum to aluminum on light work, but they do not produce a structural joint between aluminum and steel. Do not use them on anything that carries weight, tows, or holds a person.
- Why is my aluminum bracket bolted to a steel frame falling apart?
- Galvanic corrosion. Aluminum is the less noble metal of the pair, so it sacrifices itself and dissolves around the fastener. The fix is separating the metals with non-conductive washers or bushings and sealing the joint so water cannot sit in it.
